This report highlights ongoing efforts by the aircraft industry and government agencies to combine their adhesive bonding experiences and technical insights to gain mutual safety benefits. A large part of this report consists of documentation supplied as part of a survey to benchmark industry practices and collect information on the critical safety issues and certification considerations for bonded aircraft structures and repairs. Representatives from 38 companies with experience and history in adhesive bonding manufacturing and repair practices responded to the survey questionnaire that addresses the use of adhesive bonding in structural applications such as original part or assembly designs and repairs. This report also features documentation from an accompanying workshop that was sponsored by the Federal Aviation Administration that provided additional information to benchmark bonded structures as part of ongoing composite safety and certification initiatives. The primary objective of the workshop was to document the technical details that need to be addressed for bonded structures, including critical safety issues and certification considerations. Examples of proven engineering practices used to address specific technical concerns were documented as a secondary objective. The process to benchmark existing technology should also provide directions for future research and developments in the field.

These connections are often referred to as joints and can be achieved in a variety of forms, e. g. by bolting, riveting, or other forms of mechanical fastening, or by welding or brazing for connecting metallic elements, or by adhesive bonding. No matter what forms of connections are used in the structure, these joints are potentially the weakest points in the structure and the locations where a weight penalty may apply. Thus structural joints must be designed adequately to meet the specific design requirements. Adhesive bonding represents one of the most important enabling technologies for developing innovative design concepts and structural configurations as well as exploiting new materials. The evolution of adhesive bonding technology, and its current knowledge base, was made possibly by the explosive growth in the adhesive applications in a great variety of industries over the past few decades. While it is easy for everyone to identify examples of adhesive bonding in the world around us, analysis and design of structural bonded joints represent one of the most challenging jobs in structural design and manufacturing. The conventional approach to through-life-support for aircraft structures can be divided into the following phases: (i) detection of defects, (ii) diagnosis of their nature and significance, (iii) forecasting future behaviour-prognosis, and (iv) pre scription and implementation of remedial measures including repairs. Considerable scientific effort has been devoted to developing the science and technology base for the first three phases. Of particular note is the development of fracture mechanics as a major analytical tool for metals, for predicting residual strength in the presence of cracks ( damage tolerance) and rate of crack propagation under service loading. Intensive effort is currently being devoted to developing similar approaches for fibre composite structures, particularly to assess damage tolerance and durability in the presence of delamination damage. Until recently there has been no major attempt to develop a science and tech nology base for the last phase, particularly with respect to the development of repairs. Approaches are required which will allow assessment of the type and magnitude of defects amenable to repair and the influence of the repair on the stress intensity factor (or some related parameter). Approaches are also required for the development and design of optimum repairs and for assessment of their durability.
